It's difficult to tell how this was done in the original picture, but it looks like you might be able to work around the issue by adding a 1x1 round plate under one of the rails that are colliding.

Have you tried asking about this at a Lego store? They almost always have basic 2x4 bricks in the PaB wall, and I'm pretty sure they are able to order them by the case for you.

You are correct that .12mm is the same as .3 LDU, and this does seem like a strange offset. My guess is that this decision was made in order to create the absolute minimum difference between these parts. I'm guessing that most children who build with these parts have never noticed this minor inconsistency.

It would be nice if you didn't have to get duplicates, but in the mean time, there's a good secondary market for used figs. You can sell your duplicates, and buy the ones you don't have on sites like eBay and Bricklink.

You are correct that the teeth on all of the non-bevel gears will work, but the small 8 tooth gear doesn't work well on the ends due to the minimum radius of the chain.

It looks like your hunch about the 1x1x5 bricks may be correct. I checked bricklink, and these don't seem to exist in medium blue.

I put a bit of epoxy on each end of the motor switch and filed it back down to a point. This seems to have resolved the problem. Thanks!

I unfortunately don't have another motor to compare with. The monoswitches don't look visually worn down. I have compared the pins on my motor to pictures of others around the net, and I think they may be somewhat rounded off.

Thanks for answer. Four pieces of tape does narrow the gap about the right amount to make the monoswitch function properly. I had actually considered something like this as a solution, but I wanted to make sure that I didn't fix the wrong part. If it's really the switch on the motor that is the problem, I'd hate to narrow the gap on the monoswitch so that a good motor won't even fit through it. I'd love to hear what you would recommend as a permanent fix.

I am using a fresh battery. I've also tried powering the motor with a 9v train controller, and the behavior is the same.
